Since a 1991 in New York State does not require emissions I am pondering the idea of doing a straight 2.25 exhaust from manifold and dumping right behind passenger front tire.  I can't imagine these 1.6 motors being too loud without a muffler and cat.  Any feedback on this idea?

Not all that dissimilar from the fiat 500 abarth, and IMO those sound super dope. Give it a shot, I've been tempted to do something similar. Although, probably with a cutout

Hard part is finding an exhaust shop that will A) build custom exhaust pipes with a bender and B) has stainless steel available.  So far I've only found shops that will r&r factory exhaust as they don't have either a pipe bender or they have a bender but noone skilled to use it effectively.

I miss the old days where a custom exhaust shop was on just about every street corner..m.of course that was before the government hammered down on emissions.

Unsure where in NY you're at, but I know a few exhaust shops down by me. There's a shop in Greenwood Lake (NY/NJ border area, around Middletown) that does full restorations, and they also do custom exhaust stuff. I was talking to the owner about how $$$ I would burn if I wanted to go with titanium (it's quite a lot lol)
